Assuming the flint is being held tightly so it doesn't move when it strikes the frizzen. This gives you a total space of .512” that you need to work off of. Subtract the .490 ball and this means you need to make up .022” of space. Divide that in half and you find that you need a minimum of .011” patching for a loose fit.40 Cal. There are many variables to consider when working up a load for any muzzleloading rifle. Bore size, rare of twist, patching material for round ball, powder type, lube for your bullet/patches. all of these things will affect accuracy and the type of powder you use and the best charge to use.

If you don't already have one, get one with the brass ring that keeps the screw centered in the barrel. Screw it in and pull it. It will come out easy if the barrel was clean when it was loaded..
